 hi folks,

I went mad and purchased a pair of the new style projector headlamps advertised as a straight swop out on a W463. Surpise surprise, its not a straight swop. The new lights are much deeper than original hella h4`s and dont fit the inner shell.

Im wondering whats the best option besides sending lights back. Is it possible to remove the headlamp shell and if so how or alternatively will a large diameter hole saw work on steel ?

I would need to cut a 150 mm diameter hole in shell or take out shell completely. As usual, advice much appreciated.

 there is a lot of vacuum tank/pipework attached or very near  both headlamp bowls/ you can see all this when you take the front wingliners out, you will need to move them out the way or relocate before you cut /holesaw through.
  steel holesaws will work fine but you need to run them slow and use cutting fluid /lubricant as you drill /a small reciprocating air saw would do a good job also/you can also drill a lot of holes and join them all up (takes ages) and then file it round.-good luck.

I'll take off the inner wing in the morning weather permitting to have a look for the vacumm lines. The headlamps might end up on the classfied ads section yet...

 derek,there is more vacuum tanks and pipework on the passenger side than the drivers side/pop the passenger side wingliner out first and then decide what to do ,there is a rack of vacuum flasks at the front on the 463 i am working on at the moment you may struggle to relocate them to make room for the back of your new lamp units /you may only need to move them back a bit in which case longer bolts and spacer tubes could do the trick?

Hi Axel.

Your right - I can see a rack of vacuum lines on passenger side that will need repositioning before I cut out the headlamp shell. The vendor still claims no modification or drilling needed...

Why don't you just get the new type MB headlamp as fitted to latest G professional and V8, must be an improvement, and should fit straight in £60?? each

Hi Jason

The problem to fix is that i have one cracked headlamp and filling with water. I thought I'd use oppertunity to upgrade existing Hella H4s to more modern version with brighter output. Your suggestion sounds good - any idea what the part number is ?

Sorry no, but someone with them fitted like Sean might read and help!
I must get some, I don't rate standard lights, though maybe although they don't look bad, they probably have detriated over 20 years.

These are the part numbers for the headlights up until they were replaced by Xenons in the 463

I would imagine the Professional still has these. Not same headlight as current 463

Part number for UK spec clear headlights : 463 820 01 59

Very easliy confused by some main dealers as 463 820 00 59, which is the LHD clear headlight.

Although if you want really decent lighting, I believe these fit, but do check. Very expensive.
I don't think they have a position light though.

A463 820 01 59 Clear RHD Headlamp

Not handed and fitted to 461 and 463 models pre Xenon

See here for pics and details from when I did mine. I now notice that I spec'd LHD (should have bought them from Gav!) though it doesn't seem to have made any different to having them set correctly for the MOT and looking at the high-resolution original photos, I'm not even sue if I can see a difference in the symmetry across the lens?

Anyway, the difference between these and the original Hell units is huge  definitely a great upgrade.

headlight from either a mk 1 or a mk 2 Golf can be made to fit

MK 11 Golf lights differ from MK1 - I think MK1 are a direct replacement on a 460.

Tried a MK11 on my 460 and could not work out how to get it to fit.

Unless you have headlight levelers fitted (or want to retrofit them  - see my post above) then use the existing metal frames wit the new lamp are they are drop in. 

They are much, much better.
